Expanding BluGlass's Manufacturing

BluGlass, an Australian semiconductor technology developer, has embarked on a groundbreaking journey to revolutionise the manufacturing of gallium nitride (GaN), a critical component in LEDs utilised across a myriad of electronic devices worldwide. From TVs to mobile phones and virtual reality headsets, LEDs have become indispensable in our daily lives.

The Challenge

BluGlass sought to integrate its innovative remote plasma chemical vapour deposition (RPCVD) technology into its existing facility in Sydney. The goal was clear: to cater to the surging demand for high-performance, cost-effective, and eco-friendly LEDs.

The Project Requirement

The project entailed a comprehensive overhaul of BluGlass's existing warehouse, involving the design, fabrication, and installation of essential equipment and services. This included:

  • Two nano reactor clean rooms
  • One mezzanine platform
  • One 7000L liquid nitrogen vessel and vaporising station
  • All associated water chilling and heating services
  • All electrical service upgrades
  • All interconnecting high-purity gas lines (hydrogen, ammonia, nitrogen, and compressed air)
  • All interconnecting exhaust pipework and extraction fans, strategically located on the ceiling and incorporating gas scrubbing units.

Our Solution

Scale Up Partners, in collaboration with OSP, initially quoted for the supply, installation, and commissioning of gas services and electrical upgrades. However, as the project progressed, BluGlass recognised the need for a comprehensive approach to project management.

Scope Expansion

Through meticulous planning and detailed discussions, we earned BluGlass's trust and were entrusted with additional responsibilities. This included the following:

  • Designing comprehensive room service fit-outs, encompassing general and emergency lighting, GPO connection points, security access swipe systems, and air conditioning controls.
  • Creating emergency egress pathways and alternative stairways for enhanced safety and accessibility from the mezzanine section.
  • Enhancing the site's nitrogen control station and interconnecting pipework to optimise operations.
  • Developing and providing gas abatement solutions, including a new filtration unit for the removal of poisonous gas discharges from nano reactors, along with interconnecting extraction pipework.
  • Supplying, fabricating, and commissioning tooling pipework for nano reactor modules, ensuring seamless integration and functionality within the reactors.

Delivering Excellence

Despite the project's complexity, we ensured seamless execution and adherence to strict safety standards. From room services fit-outs to gas abatement systems, our meticulous attention to detail resulted in zero safety incidents and minimal variations, all while staying within budget.

The Outcome

Commencing in April 2018, the project culminated in August 2019 with the opening of two new laboratories at BluGlass's Sydney facility. With a total project value of $1.5 million, our efforts tripled BluGlass's production capacity, positioning them as leaders in GaN manufacturing.

Laydown, and Accumulation Conveyor

Project Overview

The primary objectives of the project were to implement a bottle laydown conveyor for cap sterilisation and optimise bottle accumulation between the filling machine and a newly integrated bottle cooling tunnel.

Project Outcomes

  • Through meticulous design analysis and thorough evaluation of technical solutions offered by both local and international suppliers, Scale Up Partners (SUP) successfully engineered, procured, installed, and commissioned all conveyors involved in the process. This included the seamless integration of conveyors from the filling machine to the newly introduced laydown conveyor, followed by a sophisticated bottle diverter and a dual-track spiral elevator leading to the bottle cooler infeed.
  • As a result of these enhancements, the net accumulation time significantly improved from 40 seconds per the original design to a remarkable five minutes. This achievement was made possible through the utilisation of the dual-track spiral conveyor coupled with intelligent conveyor controls.
  • We took charge of the design and project management aspects, ensuring compliance with all Occupational Safety, Health, and Environmental (OSH&E) requirements throughout the project lifecycle.

Sewerage Pumping Station

The original design of the sewerage pumping station posed significant safety risks, particularly concerning the accessibility and functionality of the maintenance platform. The maintenance team faced considerable hazards with narrow stairs and no safety railings while carrying out their tasks.

Design Revamp, and Installation

A comprehensive design overhaul was initiated after thorough site assessments and consultations with key stakeholders. This strategic decision improved safety measures and resulted in substantial cost savings of $120,000. By simplifying the foundations and structural design, the project implementation was streamlined, ensuring efficient execution without any delays. These modifications generated additional net savings of $25,000, contributing to the project's overall financial efficiency.

Project Scope

Approximately 70% of the original platform underwent redesigning, leading to estimated savings of $35,000 in fabrication and site installation costs. Moreover, the initial foundation designs, which were steering the project towards unforeseen expenses, were optimised, reducing expenses from $70,000 to $25,000 through revised concrete and landscaping measures.

The Result

  • To mitigate the risk of sewage overflow during floods or power outages, a diesel generator with 24-hour power backup capability was installed. The introduction of a new control station system equipped with advanced remote monitoring capabilities enhanced operational efficiency, providing real-time feedback to council operators via connected apps on iPads. This comprehensive monitoring system ensured full visibility of control systems, pump levels, and potential faults.
  • Furthermore, safety enhancements, such as simplified stairs and a structurally optimised platform, were implemented to facilitate safer working conditions for maintenance personnel. Notably, significant savings were achieved through pre-assembled electrical systems and structures, minimising on-site construction time and accelerating project completion.
  • The approved structural designs were fabricated and galvanised, while foundations were concurrently laid and concreted. The efficient site installation, electrical connection, commissioning, and timely project handover underscored our commitment to exceeding contractual deadlines while ensuring operational excellence and safety compliance.
